The brief

A multi-location fitness chain in the United States planned to give every new member a branded welcome kit. Drinkware was the centrepiece: something members would actually carry into the gym and use daily, so the logo would stay visible long after sign-up.

The marketing team asked for two bottle types to cover different habits and price points:

  • Vacuum stainless steel bottle: double-wall, 750ml, powder-coated in the chain's brand colours with a laser-engraved logo.
  • Plastic sports bottle: 1L BPA-free bottle with a printed time-marker scale to encourage hydration through the day.
  • Welcome kit: both bottles packed together in a branded mailer box with an insert card, ready to hand over at the front desk.

Food-contact compliance for the US market and consistent colour matching across batches were non-negotiable.

Our approach

Colour and logo development

We matched the brand's Pantone references to powder-coat swatches and produced colour chips for approval before committing to bottle samples. Because powder coat can shift slightly between batches, the approved chips became the reference standard for every production lot.

Laser engraving through powder coat exposes the stainless steel underneath, giving a clean, durable mark that will not peel. We tested logo line weights on sample bottles so that the finer elements of the logo stayed legible after engraving.

Time-marker artwork

For the plastic bottle, our design team laid out the time-marker scale against the bottle's actual fill levels, then checked the printed sample with water to confirm each mark lined up with a realistic intake target. The logo was screen printed on the reverse side so the scale and brand would not compete.

Samples and testing

Samples of both bottles were ready within the 7–15 day sample window. In parallel, we arranged third-party food-contact testing to the requirements the client specified for the US market, so test reports were in hand before mass production began.

Production & quality control

The two bottles were made at separate specialist factories, each with experience in their material. Our QC team set up a checklist covering both:

  1. Vacuum performance: sampled bottles were filled with hot water and checked for heat retention and outer-wall temperature.
  2. Leak tests: lids on both bottle types were inverted and shaken under fill to confirm seal integrity.
  3. Coating adhesion: cross-hatch tape tests on powder-coated surfaces to check the finish would stand up to daily handling.
  4. Print and engraving: logo position, sharpness and time-marker alignment against the approved samples.
  5. Colour consistency: each lot compared to the approved colour chips under standard lighting.

Bottles that passed were moved to a kitting line, where each welcome kit was assembled, the insert card added and the mailer box sealed and labelled.

Delivery

Before booking freight, we shared a short pre-shipment summary with the client covering inspection results, final quantities per colour and carton dimensions, so their logistics team could plan warehouse space and the onward split to individual clubs in advance.

Finished kits were packed in master cartons labelled by colour and location allocation, so the client's team could split stock across clubs without opening cartons. Production fell within our standard 15–30 day window after sample approval, and the full program, from first colour chips to shipment, took about nine weeks.

We provided carton-level packing lists, test reports and pre-shipment inspection photos to support the client's import and receiving process. With the colour references and engraving files on record, re-orders for new club openings can be placed without repeating the development stage.

Approving physical powder-coat colour chips before bottle sampling is the simplest way to keep brand colours consistent across repeat orders.
